The widget is the primary place to use it. The header option was purely a fallback for people who were using this as the widget was added in v1.1.

If you add the following css to the custom css box within theme options, you can edit the font size to suit you needs:
nav .menu li { font-size: 18px; }

I am checking on Safari 6, and working absolutely fine. I have no access to a machine with v5 at the moment, but can try and find a way.
Try adding the following to the custom css box within theme options:
.portfolio-item-details h1, .portfolio-item-details h2 { text-decoration: none!important; }

You do that in Vimeo by editing your video, that’s not part of the embed code as far as I’m aware.

Try setting them to 800 x 400, as above.
